Cooling tower fill media increases heat transfer by maximizing the water–air contact area and exposure time. Selecting the right Cooling Tower Fill Media Types depends on water quality, approach temperature, fouling tendency, and tower brand (BAC, Marley, EVAPCO, SPX, etc.).

Below is a clear, industry-standard classification of cooling tower fill media types

1. By Heat Transfer Method

Film Fill Media

**Most common and highest efficiency**

* Water spreads as a thin film over sheets

* Very high heat transfer efficiency

* Requires relatively clean water

✅ Best for: HVAC & process cooling towers

❌ Sensitive to fouling and scaling

Common materials: PVC, PP

Typical thickness: 12–27 mm flute spacing

Splash Fill Media

* Water breaks into droplets as it falls

* Lower efficiency than film fill

* Very resistant to fouling

✅ Best for: Dirty water, high solids, industrial process

❌ Larger tower size required

2. By Fill Construction Type

PVC Film Fill

Most widely used

* High thermal performance

* Lightweight and low cost

* Temperature limit ~55°C (131°F)

Common flute angles: 60° / 30° cross-fluted

PP (Polypropylene) Film Fill

* Higher temperature resistance (up to ~85–90°C)

* Better chemical resistance

* Slightly lower efficiency than PVC

✅ Used in: Process cooling, petrochemical towers

ABS Fill Media

* Very strong mechanically

* Used in splash-type fills

* Excellent impact resistance

3. By Flute & Orientation Design (Film Fill)

Cross-Fluted Film Fill

* Alternating flute directions

* Maximum turbulence and efficiency

✅ Standard in BAC, Marley, EVAPCO towers

Vertical Fluted Film Fill

* Straight channels

* Lower clogging tendency

* Easier cleaning

✅ Better for marginal water quality

Offset Fluted Fill

* Improved air-water mixing

* Balance between efficiency and fouling resistance

4. By Fill Spacing (Fouling Resistance)

Flute Spacing Application
12 mm Clean water, HVAC
15–19 mm Light industrial
20–27 mm Dirty / high solids

Larger spacing = less clogging, lower efficiency.

5. Splash Fill Media Types

Bar Splash Fill

* Horizontal bars (PP / PVC / wood)

* Excellent fouling resistance

Grid Splash Fill

* Grid or lattice structure

* Easy maintenance

Bottle / Drum Splash Fill

* Cylindrical elements

* Very durable

6. By Brand-Specific Designs

Manufacturer Typical Fill Type
BAC Cross-fluted PVC / PP film
Marley High-efficiency film fill
EVAPCO PVC & PP film + splash
SPX Advanced low-fouling film fill

7. Selection Guide (Quick Reference)

Condition Recommended Fill
Clean HVAC water PVC film fill
High temperature PP film fill
Dirty / fouling water Splash fill
Retrofit upgrade Cross-fluted film
Low maintenance Vertical fluted fill

Key Selection Factors

✔ Water quality (TSS, oil, biofouling)

✔ Hot water temperature

✔ Required approach (°C / °F)

✔ Pressure drop & fan power

✔ Ease of cleaning & replacement
