Cooling tower fills are the heat-transfer media where hot circulating water contacts air to release heat by evaporation. Based on water flow pattern and construction, the main types are:

1. Cooling Tower Fills Types - Splash Fill

How it works:

Water is broken into droplets as it splashes over horizontal bars or grids.

Common materials

* PVC

* PP

* Wood (older towers)

Advantages

* Handles dirty water and high suspended solids

* Low clogging risk

* Good for high-temperature or industrial processes

Typical applications

* Power plants

* Steel mills

* Petrochemical cooling towers

2. Cooling Tower Fills Types - Film Fill

How it works:

Water spreads into a thin film over closely spaced sheets, maximizing air–water contact.

a) Counterflow Film Fill

* Water flows downward

* Air flows upward (opposite direction)

Features

* Highest thermal efficiency

* Compact design

* Low pump head

Used in

* Induced-draft counterflow towers

* HVAC and commercial buildings

b) Crossflow Film Fill

* Water flows downward

* Air flows horizontally

Features

* Gravity water distribution (no spray pump pressure)

* Easy inspection and maintenance

* Slightly lower efficiency than counterflow

Used in

* Large industrial and HVAC cooling towers

3. Cooling Tower Fills Types - Low-Clog (Hybrid) Fill

How it works:

Combination of film and splash characteristics.

Features

* Moderate heat transfer efficiency

* Better resistance to fouling than pure film fill

Used in

* Towers with medium water quality

4. Cooling Tower Fills Types - Vertical Fluted Fill

Design

* Widely spaced vertical channels

Advantages

* High fouling resistance

* Easy cleaning

* Stable under high water loading

Used in

* Industrial cooling towers

* Retrofit projects

5. Fill by Sheet Spacing (Important Selection Factor)

Fill Spacing Fill Spacing Application
Narrow 12–19 mm Clean water, HVAC
Medium 19–25 mm Light industrial
Wide 25–38 mm Dirty / process water

6. Fill by Material

* PVC – Most common, good heat transfer, temp ≤ 55–60°C

* PP (Polypropylene) – Higher temperature resistance (≤ 80–90°C)

* CPVC – For special high-temperature applications

Quick Selection Guide

* Clean water, high efficiency needed → Film fill (counterflow)

* Dirty or scaling water → Splash fill or wide-spacing fill

* Easy maintenance required → Crossflow film fill

* Industrial / harsh conditions → PP splash or vertical fluted fill
